The reason why you are having this issue is because tthe maximum size that is recommended is 32 GB. You will find this in the Rossini manual as @imprezap2 says. However the appropriate page will vary depending on the edition you have. Check USB in the manual’s index.The USB 2 input is only meant to provide for the playing of a few tracks, for example brought by a visitor. Larger libraries of recordings are better catered for with e.g. NAS storage and Mosaic UPnP playback.
However you have network issues. These will almost certainly be caused by your network, not dCS, and I guess that your new router has a software default setting that is preventing multicast traffic. Are you able to tackle this or would you prefer further guidance?
Thanks for the tip Pete. I’ve just enabled IGMP Snooping if that’s what you meant, tried the app a few times and it connected fine, regarding an issue with a different project I remember that the old router struggled with multicast messages so I hope it was that with both and now it’s solved, thanks.
Re the USB drive issue I’m pretty sure my lower capacity drives, 4GB and even my 512 MB ones were also lost/not found, but I will test them again.
Yes, managed to get DCS to lose the drives and neither a 4GB Kingston DataTraveler nor a Kingston 512MB DataTraveler was found until I turned the dCS off for a good few minutes.
It must be a power issue as I was looking at the LEDs on the USB sticks when connecting them/turning the dCS on and when they were not found dCS didn’t even try to (or couldn’t) power them up.
The only difference using the front panel method is the text of the message. Instead of ‘Not found’ in Mosaic it’s ‘folder is empty’ on the front display.

That sounds like it could be something that may not be solved via this forum. I would suggest getting in direct touch with dCS Support. email them with details of your location, your issue and the serial number of your dCS unit:
